Installation & Calibration
Installation Steps
- Drain the DSG transmission fluid completely before beginning disassembly
- Remove the transmission from the vehicle and place on a suitable workstand
- Disassemble the transmission to access the dual clutch assembly
- Carefully remove the worn clutch packs (K1 and K2) from the input shaft
- Clean all mating surfaces, check for contamination and inspect oil passages
- Install the new BorgWarner clutch kit and reassemble the transmission
- Refill with the correct OEM-specified DSG fluid to the correct level
- Connect a VAG-compatible diagnostic tool and perform a full DSG adaptation reset
- Carry out a controlled test drive to allow clutch packs to bed in and verify smooth shifts
Why DSG Dual Clutch Kits Fail
1. Worn Friction Plates
The friction material on the clutch plates wears gradually with normal use. High-mileage vehicles, frequent short trips, or driving in heavy traffic with a DSG transmission accelerates wear. Symptoms include clutch slip, shudder on take-off, burning smell and increased fuel consumption.
2. DSG Fluid Degradation
Contaminated or degraded DSG fluid is one of the most common causes of premature clutch wear. Old fluid loses its viscosity and friction properties, causing the wet clutch packs to slip under load and overheat. Regular DSG fluid changes are essential to protect the clutch packs.
3. Overheating
Repeated hill starts, towing heavy loads or aggressive driving can cause the clutch packs to overheat. Excessive heat degrades the friction material and can permanently damage the clutch pack separator plates, leading to complete clutch failure.
4. Incorrect DSG Fluid Type
Using the wrong type of transmission fluid in the DQ250 is a common workshop error. Non-approved fluids do not provide the correct friction coefficient for the wet clutch packs and can cause rapid deterioration, slipping and eventual total failure.
- Replace DSG fluid and filter every 60,000 km (or more frequently under hard use)
- Use only OEM-approved DSG fluid for the DQ250 (wet clutch) transmission
- Avoid high-load clutch slipping situations (e.g., prolonged hill starts in creep mode)
- Scan for transmission fault codes at every service if DSG-equipped
